Headspace: The 4 Jobs That Empty Volume Is Doing

Headspace is not wasted volume, it is working volume. What your closure, your product and your process each need from it, and what happens when you take it away.

Headspace looks like the part of your bottle you paid for and did not use. It is doing four jobs at once, and every one of them fails when the gap is wrong.

Why Your Process Sets the Number

A cold-filled still product needs the least: enough for your closure and enough to pour. A hot-filled jar needs far more, since the vapour that creates your vacuum has to occupy real volume before it condenses.

Carbonated products need their own allowance, because pressure rises with temperature and your headspace is where that expansion goes. Freezing needs the most of all, since water expands as it turns to ice and a full bottle has nowhere to put it.

What Too Little Costs You

Your seal goes first. A closure applied over a fill that leaves no clearance forces product onto the sealing surface, which is exactly where a leak starts.

Then your glass. A 330 ml (11 oz) bottle filled to the brim and warmed in a container builds pressure it was never designed to carry, and it fails at whatever flaw is nearest.

What Too Much Costs You

Oxygen is the price. Every millilitre of air in your pack sits against your product for its whole shelf life, and oxidation-sensitive products lose colour, aroma and vitamins to it.

Your customer notices the other cost. A bottle that looks half full at the shelf reads as short measure even when your net contents are exactly right.

How to Set It Properly

Work from brimful capacity rather than from your trade size. Your brimful figure is measurable, your nominal size is a name, and the gap between them is where your fill point lives.

Then test at your extremes. A fill that works at ambient can fail warm, so check a 750 ml (25 oz) sample at the top and bottom of your capacity tolerance and at the temperatures your supply chain reaches. Questions Buyers Ask Before They Order

What is headspace in a bottle?

The volume between your fill line and the top of the finish. It is the gap your closure needs, your product expands into, and your vacuum forms in, so it is working volume rather than empty space.

How much headspace does a bottle need?

Enough for whichever of your four demands is largest: closure clearance, thermal expansion, vacuum formation and pouring. A hot-filled 500 ml (17 oz) jar needs more than a cold-filled one of the same size.

What happens with too little headspace?

Your closure can be pushed off by expansion, your vacuum may not form, and a frozen or heated product can crack the glass. Too much leaves your product exposed to oxygen for its whole shelf life.

Does headspace change with temperature?

Yes. Your product expands as it warms and contracts as it cools, so a fill set at ambient behaves differently in a hot container or a chilled warehouse.
